Choosing The Right Paper Stock For Business Mailers: A Comprehensive Guide

What paper stock should you use for business mailers?

Most business mailers use 14 pt coated cover for postcards, 80 lb to 100 lb text for folded self-mailers, and 70 lb to 80 lb text for letters that go inside an envelope. USPS measures the finished mailpiece, and it must be at least 0.007 inches thick, rising to 0.009 inches once the piece is larger than a card, while a piece must measure 0.007 to 0.016 inches to qualify for First-Class Mail card prices. Compare stocks by caliper rather than by basis weight, because pound numbers are not comparable across paper grades.

Weight, caliper, and finish are the three things you are actually choosing between, and together they decide how your mail feels in the hand, whether it survives USPS equipment, and what postage class it lands in.

How Paper Stock Is Measured

Three different numbers describe paper. They do not convert cleanly into each other, and that is the source of most of the confusion in print quoting.

Basis weight: the "pound" number

Basis weight is the weight of 500 sheets of a paper at its own standard parent size. The catch is that different paper grades use different parent sizes, so the pound numbers are not comparable across grades.

Text (book) stock is weighed at 25 by 38 inches. Cover stock is weighed at 20 by 26 inches. That is why 80 lb cover is dramatically thicker than 80 lb text even though both say 80.

Caliper: the "point" number

Caliper is the actual measured thickness of a single sheet, expressed in points, where one point equals one thousandth of an inch. A 14 pt card is 0.014 inches thick. A 16 pt card is 0.016 inches thick.

Caliper is the number that matters for postal compliance, because USPS writes its rules in inches, not pounds. When a printer and a postal regulation disagree, caliper is the common language.

GSM: the metric number

GSM is grams per square meter and it sidesteps the parent-size problem entirely, which is why it is the cleanest way to compare two stocks. It is standard on imported sheets and increasingly common on domestic spec sheets.

Caliper varies by mill and by whether a sheet is coated, so treat these as planning figures and confirm against the specific stock on your quote. Two sheets at the same basis weight can differ by a full point of caliper depending on how much the mill bulks them.

USPS Rules That Limit Your Paper Choice

This is the section most paper guides skip, and it is the one that causes reprints. Postal regulations set hard floors and ceilings on thickness, and a stock that violates them either gets surcharged or gets rejected.

Five rules do most of the work:

  • Every mailpiece must be at least 0.007 inches thick. This is the absolute floor. A 60 lb text postcard will not make it.
  • Anything larger than a card must be at least 0.009 inches thick. A piece more than 4.25 inches high, more than 6 inches long, or more than 0.016 inches thick has to meet the higher floor. This is the rule that catches oversized postcards, and it is the one buyers miss most often.
  • To pay First-Class Mail card prices, a piece must be 0.007 to 0.016 inches thick and measure at least 3.5 by 5 inches and no more than 4.25 by 6 inches.
  • Letters can be up to 0.25 inches thick. That ceiling is generous, so weight and not thickness is usually the binding constraint on an envelope mailing.
  • Automation letters must have an aspect ratio between 1.3 and 2.5 (length divided by height), and they must be flexible enough to bend through the sorting equipment.

Read those floors against the finished piece, not the sheet. USPS measures the mailpiece as it arrives: a self-mailer folded once is two layers of paper, so 80 lb text at roughly 0.006 inches per sheet finishes near 0.012 inches and clears the 0.009 floor comfortably. A letter in an envelope is measured as the sealed envelope plus its contents. The sheet caliper in the table above only equals the piece thickness on a flat, unfolded, unenveloped card.

One class distinction matters before you use any of this. Card prices exist only in First-Class Mail. USPS Marketing Mail has no card category at all and prices postcards as letters, so if you are mailing a promotional card at Marketing Mail rates, the card-price window is not the constraint you are working against.

Within First-Class Mail, a card printed on 18 pt or 20 pt stock is over the 0.016 inch ceiling, so it no longer qualifies for card prices even though it still fits the size limits. You end up paying letter prices for a piece you designed as a postcard.

The flexibility requirement is the other one that surprises people. A heavily coated, very stiff stock can fail automation even when its measurements are legal, which pushes the job to nonmachinable handling.

Recommended Stock by Mailer Format

Postcards

Use 14 pt coated cover as the default. It clears the 0.007 inch minimum with enormous margin, sits comfortably under the 0.016 inch card ceiling, and survives handling without the corner dinging you get on lighter stocks.

Move to 16 pt when the piece is the offer itself and you want it to feel substantial, such as a high-value service or a luxury vertical. One caution on 16 pt: it sits exactly at the 0.016 inch ceiling for card prices, and real sheets vary slightly from their nominal caliper, so confirm the measured thickness of the specific stock before you commit a card-price mailing to it.

Self-mailers and folded pieces

Stay at 80 lb text or heavier. Below that, folded pieces tear at the fold and jam on inserting and sorting equipment. Folded once, 80 lb text finishes around 0.012 inches, so the 0.009 inch floor for larger-than-card pieces is not the binding constraint here; durability at the fold is.

Folded self-mailers also have to be tabbed closed to run on automation, and the tab count, tab size, and fold orientation are specified by USPS in the DMM letter and card standards. The requirements change with the piece size, the weight of the paper, and whether the final fold sits on the top or bottom edge, so confirm the configuration before you lay out the piece rather than after.

In our shop, tabbing is the most common reprint driver on folded self-mailers, and the failures almost always trace back to a design finalized before anyone checked the tabbing rules. For a folded piece that needs to feel premium, 100 lb text gives you noticeably more presence without crossing into stocks that crack at the fold. Anything at cover weight should be scored before folding, not folded cold.

Letters in envelopes

Use 70 lb or 80 lb text for the letter itself. Weight is the pricing variable inside an envelope, so every extra pound of basis weight across a large run shows up in the postage line.

Where the letter carries a check, a card, or a personalized component, the insert stock matters more than the letter stock. Run inserts at 80 lb text or a light cover so they stay rigid enough to feed reliably through inserting equipment, and keep the insert at least a quarter inch narrower than the envelope on every side so it does not catch on the flap.

Catalogs and booklets

Run 100 lb text on the cover and 70 lb to 80 lb text inside. Heavier interiors add weight fast, and on a book of any page count that weight compounds across the run.

Coated interiors hold halftone detail better than uncoated, which matters if the book is product photography. If it is mostly type, uncoated reads better and costs less.

Coated vs Uncoated, and What Each Finish Costs You

Gloss

Gloss coating gives the highest color saturation and the sharpest photographic detail because ink sits on top of the coating instead of soaking in. It is the right call for product shots, food, and anything where color is doing the selling.

The tradeoff is that gloss reflects, which hurts readability on text-heavy pieces, and it will not accept handwriting or most inkjet personalization without smudging.

Matte and dull

Matte coating gives you most of the ink holdout of gloss with none of the glare. It reads better under office lighting, photographs well enough for most direct mail, and takes a signature or a handwritten note.

This is the safest default for a piece that mixes imagery and body copy, which describes most business mailers.

Uncoated

Uncoated stock absorbs ink, so colors sit slightly softer and photos lose some snap. In exchange you get a natural tactile feel, better writeability, and usually a lower price per sheet.

This is the right choice for letters, forms, anything the recipient writes on, and pieces where a deliberately understated look is the point.

Textured and specialty stocks

Linen, felt, and laid finishes add real perceived value and they are genuinely memorable in the hand. They also cost more, print with less detail, and can complicate automation because of their surface and stiffness.

Reserve them for low-volume, high-value mailings such as executive invitations or donor cultivation pieces, where the per-piece premium is justified by the value of the individual response.

Matching Stock to the Press That Prints It

A sheet that runs beautifully on one press can fight you on another, so the right stock depends partly on how the job is produced. This is the part of the decision your printer should be making with you rather than leaving on a spec sheet.

Digital production

Digital presses use heat and pressure to fuse toner to the sheet, which puts real limits on caliper and on how much moisture a stock carries. Most digital equipment runs comfortably from light text weights up to roughly 16 pt cover, which covers nearly every business mailer format.

Digital is the right call for short and medium runs, for anything personalized, and for jobs where you need a small quantity in days rather than weeks. We run color work on Xerox Iridesse and Versant presses and monochrome volume on Xerox Nuvera equipment.

Offset production

Offset transfers ink through a blanket to the sheet and handles a wider range of stocks, including heavy cover weights and specialty textures that digital equipment will not feed reliably. It earns its setup cost on long runs where the per-piece price drops below digital.

The practical rule is that quantity and stock together decide the method. A 2,000-piece run on 14 pt coated is digital work, while a long run on an unusual textured cover belongs on offset. Sheet size and grain direction

Grain direction is the one specification buyers almost never see, and folded pieces live or die by it. Paper fibers align in one direction during manufacturing, and a sheet folded against the grain cracks along the fold while the same sheet folded with the grain does not.

For any folded self-mailer, ask that the job be laid out so the fold runs parallel to the grain. On heavier cover stocks, scoring before folding is not optional regardless of grain.

What Actually Drives Your Paper Cost

Paper is usually a smaller share of a direct mail budget than people assume, because postage and data work carry more of the total on most campaigns. That said, four things move the paper line, and only one of them is the number printed on the stock.

This is worth knowing before you shop stock on price alone. Trimming from 16 pt to 14 pt saves real money per sheet, but it saves far less than tightening a presort or cleaning a list does, and our direct mail services team will usually point you at the postage line first.

Sheet yield is the one buyers almost never think about and it is often the biggest lever. A trim size that nests cleanly on a standard parent sheet can cost meaningfully less per piece than one an eighth of an inch larger that forces a new cut pattern, so it is worth asking before you finalize a design rather than after.

Sustainability Without the Greenwashing

Recycled and certified stocks have closed most of the quality gap that existed a decade ago. On our Xerox Iridesse and Versant digital presses, a good post-consumer waste sheet holds color and detail well enough that most recipients cannot tell the difference in the hand.

Two certifications are worth asking for by name. FSC certification documents responsible forest sourcing, and a stated post-consumer waste percentage tells you how much of the sheet came from recovered material rather than virgin fiber.

Where recycled stock still lags is in very high-coverage photographic work on uncoated sheets, where slightly more variable absorbency can soften detail. If that describes your piece, print a sample before committing the run.

Avoid making environmental claims on the mail piece itself unless you can document them. A vague "printed on eco-friendly paper" line invites scrutiny you do not need, while "printed on FSC-certified stock with 30% post-consumer waste" is specific and defensible.

Test Before You Commit

Never approve a stock from a screen or a swatch book alone. Two things are worth doing on any run above a few thousand pieces.

  1. Get printed samples on the actual stocks. Ink behaves differently on every sheet, and the difference between matte and dull is obvious in the hand and invisible on a monitor.
  2. Ask for a folding or scoring dummy on any folded piece. This catches cracking at the fold before it becomes 20,000 cracked pieces.

Both are quick and both are cheaper than a reprint. If your printer will not produce them, that tells you something.

The last thing worth saying is that there is no universal default. The per-format recommendations above are good starting points, but a stock that was perfect for a 5,000-piece oversized card is often the wrong call for a 50,000-piece letter drop, because format, quantity, and postal category all shift the right answer.
